I have done roadside repairs with a plug kit and yes avoid the side walls.

Saving 30kg weight on a >2,000kg car is not worth the hassle!
My D4 spare wheel was nicked just before I went to France, fully laden for a 2 week holiday. Sod's law I picked up a screw in the tyre at the Eurotunnel terminal just before boarding. The AA were great (LR Assist) and plugged the tyre, I hadn't seen it done before but I was surprised how easy it was. I was given dire warnings about not exceeding 60mph and 300miles (from memory). I wasted pretty much a whole day on holiday trying to get a replacement tyre (LR dealer useless, said I needed to visit a truck tyre centre!), tyre place also useless, so I drove back on it with the plug. There was no pressure loss the whole time, I was very impressed. I've used the emergency tyre repair stuff from a can before with no success, so a plug kit will definitely be in my car if I'm ever without a spare in future.

I had a word with a local tyre fitter concerning the plug kits which you can fit yourself without removing the tyre (the ones he fits are like mushroom heads) but the tyre has to be removed. He also thought they were illegal (maybe thats where i got it from) however he did say the likes of the AA are fitting them as temp repairs to vehicles which have no spares. So they must be legal. Might also get a kit and pump for the wifes car because im told the foam is a nightmare to use.

Watched TFC plug a tyre in the desert in Tunisia. It was an interesting experience removing one side of the tyre from the rim and refitting....

Well, according to this webpage, the Massachusetts Institute of Technology (MIT) did a study on the estimated fuel cost savings for a range of weight reductions.

A 25kg weight reduction will save you an estimated 218 USD (150 GBP) over 200,000 km (125,000 miles) for a light truck.
So for a D5, maybe a bit more, but even if you double that = .002 pence per mile.
Not really a saving is it ?

Well, in my part of Canada, plugging a Run Flat tyre is not supposed to be done but i had one done on Pirelli's on a BMW and put a good 50,000 km on it with the plug.
My tyre guy said he's not allowed to plug Run Flats but since it was a clean hole in the centre of the tyre and had only a few hundred kms on it, he did it. Made me promise to not tell it was him who did it.
So it's probably illegal on those. But on regular tyres it's fine.
As for plug kits you carry with you. That might be different, as you don't go into the tyre and patch it up completely from the inside. But i'm sure it's acceptable so you can get to a proper tyre garage to get a proper plug and patch or a new tyre.
Sidewall seems like a no go.

I am considering removing spare and placing it (securely) in the travel trailer. Will be getting close to the D5's GVWR with family and trailer's hitch weight. By moving the spare, I am hoping only about 15% of the spare's weight will be attributed to the D5.
